What is The Internet of Things (IoT) in the manufacturing world? We’re not just talking about fridges that can tell you when you’re out of milk. For those of us in manufacturing, IoT represents something far more substantial: a way to revolutionise how we make things, move things, and, to some extent, keep our heads above water in an increasingly competitive landscape.

If you’ve been in business long enough, you ought to be able to spot a trend from something that’s here to stay. IoT is the latter. But it’s not all sunshine and roses. Like any shiny new toy, it comes with its quirks and complications.
What Exactly is IoT in Manufacturing?
IoT in manufacturing is essentially about connecting machines, devices, sensors, and systems through the internet to gather and exchange data. Think of it as creating a digital nervous system for your factory.
Gone are the days when machines just sat there, doing their jobs quietly and mindlessly. With IoT, they’re now chatty little things, constantly sending and receiving data, alerting you to potential issues, and even predicting breakdowns before they happen.
Real-Time Monitoring
One of the most immediate benefits of IoT in manufacturing is real-time monitoring. If you’re running a production line, and suddenly, there’s a problem, what to do? Without IoT, you might not even notice until it’s too late and your delivery deadline is at risk. With IoT? Your systems send you an alert the moment something looks off.

I worked with a company that ran 20 injection molding machines using IoT sensors that measured cycle count and operating temperature. The data was collected using simple sensors attached to the machine and output from the PCB. All the information could be viewed on a dashboard that the section supervisor could see on an app on their mobile phone as well as being shown on a large screen in the factory. Previously, the company used people to monitor the machines which resulted in a large saving in labour cost as well as providing critical information.
Predictive Maintenance
Maintenance is typically the bane of every manufacturing manager’s existence, as it relates to unplanned downtime. It’s disruptive, expensive, and a surefire way to give your competitors a head start.
IoT enables predictive maintenance, which means your machines tell you when they’re about to fail. Not “I think I’ll break down next week” vague, but precise insights based on real-time data.
One client I worked with used IoT sensors attached to large, critical motors in the factory. The vibration from the motors was measured against a database of vibration performance of similar motors. The software told the client when the motor needed to be serviced or replaced. This was far more accurate than the usual preventative maintenance programmes. The company found that they were able to service their motors less frequently.
Energy Optimisation to Cut Costs the Smart Way
Here’s something that doesn’t get enough attention: IoT can dramatically improve energy efficiency. By tracking energy usage in real time, manufacturers can identify wasteful practices and optimise processes to reduce costs.
Supply Chain Integration
By connecting every part of the supply chain, IoT provides a level of visibility that was once the stuff of dreams (or nightmares, depending on how chaotic your supply chain is).
With IoT, you can track materials in real time, optimise logistics, and even predict supply shortages before they happen.
Challenges: Because Nothing’s Perfect
Of course, it’s not all smooth sailing. Implementing IoT in manufacturing comes with its fair share of challenges.

Data Overload
The more devices you connect, the more data you generate. And while data is gold, too much of it can be paralysing. Because the data becomes easy to collect, there is a tendency to collect too much. There are two solutions to this. Either collect less data once you have worked out what the critical data is, or invest in data analytics tools such as PowerBI.
Security Risks
The more connected your systems are, the more vulnerable they become. Cybersecurity isn’t optional, especially in an IoT- enabled factory, it’s a must-have. Manufacturers need robust firewalls, encrypted data transfers, and regular security audits to keep threats at bay. Don’t mix your regular office Information Technology with Operations Technology. Keep networks separate.
Upfront Costs
Yes, IoT systems can be pricey to implement. Sensors, software, training – it all adds up. But think of it as an investment, not an expense. The long-term savings and efficiency gains often outweigh the initial costs.
Humans
As I always say, let’s not forget the people. IoT might be about machines and data, but it’s the humans who make it work. Your team needs to understand the technology, trust it, and know how to use it effectively. Data is not just for engineers and managers. Your people on the shop floor should be engaged and working with the data as well.
I’ve seen IoT implementations fail not because the tech wasn’t up to scratch but because the people using it weren’t on board. Training, communication, and clear benefits-these are the keys to successful adoption.
For sure then, IoT has many use cases.
But it isn’t a magic wand. It won’t fix inefficiencies on its own, and it won’t replace good old-fashioned management. What it does is give you the tools to be smarter, faster, and more competitive.
